New test methodologies have been developed to characterize these post-yield properties in a thermal environment at field-representative strain rates and static strain conditions. This provides a basis for quality assurance programs to verify that materials used in well construction meet the requirements for post-yield service in thermal operations.This paper provides an overview of a quality program implemented for a major SAGD development in Western Canada. The program was designed to provide a statistically significant description of the thermo-mechanical properties of the tubulars used in the well construction. The overview includes a discussion of the material characterisation basis, the statistical design basis, a summary of material test results, and conclusions for ongoing testing in forthcoming phases of the project.IntroductionPost-yield material response is a critical factor governing the performance of tubulars in steam-assisted gravity drainage (SAGD) applications, where high operating temperatures can cause tubulars to yield in service. While mill certificates supplied by pipe manufacturers characterize basic material mechanical properties, the parameters pertinent to thermal performance are not quantified. Furthermore, the variability in post-yield properties within individual heats of material is not well understood. Finally, detailed engineering studies demonstrate the sensitivity of post-yield behaviour to these properties. For these reasons, Nexen Inc. undertook a quality assurance program to ensure all intermediate casing and liner installed at its Long Lake SAGD project has adequate post-yield response to ensure acceptable thermal structural performance. This quality program serves to ensure the success of Long Lake installations and to provide a basis for future material evaluation programs for SAGD installations.Application BackgroundThe steam assisted gravity drainage (SAGD) process is a thermal recovery method in wide use for recovering heavy crude from unconsolidated sand in Northern Alberta, Canada. SAGD installations consist of a horizontal steam injection well located a consistent distance above a matching horizontal production well. Nexen's planned Phase 1 installation at Long Lake includes 78 well pairs, with a total expected bitumen production of approximately 11,000 m3/day. Steam injection temperatures are typically on the order of 275°C at the wellhead.Completions consist of a cemented intermediate casing string to the end of the build section followed by a slotted liner to the toe of the well. Intermediate casing is axially restrained by the cement, and slotted liner is restrained by re-established formation stress acting on the pipe surface. Various other tubulars may be present, but those are generally free to expand and contract with temperature variations.Nexen's tubular selections were based on engineering studies focused on maintaining stability beyond the yield strength of the material. The prominent mechanism for intermediate casing collapse is section collapse by ovalization resulting from the combined effect of restrained thermal expansion beyond yield, imposed curvature, and external pressure. Slotted liners under axial compressive strain are susceptible to a number of buckling modes that ultimately compromise the sand control and wellbore access functions of the liner. In both cases, post-yield response is shown to have a considerable influence on stability.
