Evaluation of Stress-Corrosion Cracking Behavior of AA7075 B-Pillars Exposed to in-Service Conditions

7xxx aluminium series of alloys can attain mechanical resistance in the same range as common families of steel alloys when properly aged. For instance, AA7075 at peak age can reach >500 MPa yield strength (YS). That property makes them interesting for structural automotive applications, especially in the context of vehicles lightweighting. However, the aging treatment required to attain such strength also induces a high susceptibility to stress-corrosion cracking (SCC). The SCC behavior can be evaluated using lab tests with simple geometries but it remains challenging to extrapolate the results to complex parts. Furthermore, the lab testing procedures are not accurate representations of real environmental conditions. For instance, the composition of the de-icing salts and the effect of the low temperature met in winter conditions are not taken into account. This study evaluates the SCC behavior in real-life conditions of B-pillars made with AA7075 alloy. Several B-pillars were made from 2 mm thick sheet material using friction stir welding (FSW) and hot forming with forming temperature varying between 440°C and 470°C. In order to induce a controlled level of stress in the B-pillars, a custom jig was designed to apply a torsion on the upper part of the pillar, as shown in the accompanying figure. The stressed B-pillars were then installed under a 53-foot trailer for several months. During that time, they were exposed to the environmental conditions of the Quebec roads including de-icing salts during winter. To address the challenge of evaluating the stress distribution inside this complex component, numerical simulation using finite element analysis (FEA) along with strain gauge measurements were conducted. The results of the simulation combined with the in-service exposure show that the SCC resistance is inversely correlated with the forming temperature and directly correlated with the level of stress. The FEA simulation taking into account the residual stresses of forming as well as additional stresses from torsion are able to accurately represent the stress distribution inside the B-pillar thus providing reliable insight on which sections of the component are the most critical in terms of SCC susceptibility.
