An efficient and accurate simulation scheme to support the design of lattice structures fabricated by additive manufacturing

Abstract
Lattice structure is a promising architecture in engineering applications due to its unique properties.Additive Manufacturing (AM) technology has significantly relaxed the fabricating limitation on lattice structures with complex geometries.However, with the increased geometrical complexity, simulation of these lattice structures becomes very challenging.On one hand, the intricate geometry leads to a high computational cost.On the other hand, the manufacturing influence of AM may cause inaccuracy of the simulation result.Consequently, existing simulation models are not efficient or accurate enough to support the design of lattice structures.In this thesis, a simulation scheme is presented aiming to improve the efficiency and accuracy of the simulation models in the design process of lattice structures.As-built material property model is used in the simulation scheme to incorporate the manufacturing influence of AM on the mechanical property of the lattice structure.Three simulation models are proposed in the simulation scheme to support different design stages of the lattice structure.In the initial design stage, a self-contained numerical homogenization model is proposed that can calculate the effective property of lattice topologies for any configurations.The homogenization results are stored in a database to help designers select proper lattice topologies and relative densities based on functional requirements.In the design optimization stage, a joint stiffening element model is proposed to compensate for the underestimation of traditional beam element models in simulation.The influence of the joint on the total stiffness of the structure is quantified through a parametric study.In the design validation stage, a hybrid element model is proposed to reduce the computational cost in the simulation of solid-lattice hybrid lattice structures.The connection between the lattice strut and the solid part is investigated to improve the accuracy of the hybrid III element model.Furthermore, this novel simulation scheme has been implemented in a computeraided engineering tool.A web-based user-interface is designed to support the database of lattice structure properties.Several case studies are conducted to validate the accuracy and efficiency of proposed simulation models.The proposed simulation scheme addresses some of fundamental issues in the design process of lattice structures fabricated by AM. IV Ré suméLa structure en treillis est une architecture prometteuse dans les applications d'ingénierie, en raison de ses proprié té s uniques.La technologie de fabrication additive a considé rablement ré duit les limites de fabrication des structures en treillis aux gé omé tries complexes.Cependant, avec une complexité gé omé trique accrue, la simulation de ces structures en treillis devient trè s difficile.D'une part, la géométrie complexe entraîne un coût de modélisation élevée.D'autre part, l'effet du procédé de fabrication additif peut entraî ner une impré cision dans le ré sultat de la simulation.Par consé quent, les modè les de simulation existants ne sont pas suffisamment efficaces ou pré cis pour prendre en charge la conception de structures en treillis.Dans cette thè se, un schéma de simulation est présenté dans le but d'améliorer l'efficacité et la pré cision des modè les de simulation dans le processus de conception de structures en treillis.Le modè le de proprié té des maté riaux utilisé s dans la construction est inté gré dans le sché ma de simulation pour intégrer l'influence de la fabrication par couches sur la propriété mécanique de la structure en treillis.Trois modè les de simulation sont proposé s dans le sché ma pour analyser diffé rentes é tapes de conception de la structure en treillis.Dans la phase de conception initiale, un modèle d'homogénéisation numérique autonome est proposé, capable de calculer la propriété effective des topologies en treillis selon toutes les configurations.Les ré sultats de l'homogénéisation sont sauvegardé s dans une base de donné es pour aider les concepteurs à sé lectionner les topologies de treillis et les densité s relatives approprié es en fonction des exigences fonctionnelles.Dans la phase d'optimisation de la conception, un modèle d'élément de rigidification de joint est proposé pour compenser la sous-estimation des modèles d'élément poutre traditionnels en simulation.L'influence du joint sur la rigidité totale de la structure est quantifiée V par une é tude paramé trique.Dans la phase de validation de la conception, un modèle d'élément hybride est proposé afin de ré duire le coût de calcul pour la simulation de structures solide-hybride en treillis.La connexion entre l'entretoise du treillis et la partie solide est étudiée pour améliorer la précision du modèle d'élément de structure hybride.De plus, ce nouveau schéma de simulation a été mis en œuvre dans un outil d'ingénierie assisté par ordinateur.Une interface utilisateur Web est conç ue pour prendre en charge la base de donné es des proprié té s de la structure en treillis.Plusieurs études de cas sont menées pour valider la précision et l'efficacité des modèles de simulation proposé s.Le sché ma de simulation proposé aborde certaines des questions fondamentales du processus de conception des structures en treillis produites par le procé dé de la fabrication additif.
