Additively Manufactured Millimeter-Wave Waveguides with Optimized RF Choke Structures for Screwless Split-Block Integration

Abstract
This paper presents a low-cost and efficient method for fabricating WR-28 millimeter-wave waveguide components using stereolithography apparatus (SLA)-based additive manufacturing combined with a simple silver-paint metallization process. To mitigate performance degradation caused by assembly-induced gaps in conventional split-block waveguide structures, a comprehensive parametric study of RF choke configurations was conducted. Three choke designs straight, single-fold, and double-fold were evaluated under varying gap conditions, focusing on minimizing insertion loss while accommodating SLA fabrication constraints. Simulation results indicate that the optimized screwless double-fold choke, with optimized segment lengths achieves a transmission loss as low as $0.21 \mathrm{~dB} / \mathrm{mm}$ at 30 GHz under a large gap of 0.5 mm. The proposed approach significantly simplifies fabrication and reduces cost, offering a practical solution for rapid prototyping and low-cost production of high-frequency waveguide components.
